PRODUCT KNOWLEDGE - ECONOMIC EFFICIENCY
LIFESPAN OF MANIPULATORS: 15 TO 20 YEARS OF ECONOMIC OPERATION

How long does an industrial manipulator last? Six factors determine its lifespan, and three measures ensure its value is maintained. From the German manufacturer Zeilhofer Handling Technology, with over 25 years of design experience.

CHAPTER 1
HOW LONG DOES AN INDUSTRIAL MANIPULATOR LAST?

This question determines the profitability of any investment in handling technology. The short answer is clear:

A high-quality industrial manipulator has an economic lifespan of 15 to 20 years.

Key factors include design, material quality, maintenance strategy, and usage intensity. At Zeilhofer Handling Technology, systems from the early 2000s are still in daily operation today, provided they are regularly maintained and undergo safety inspections. In many cases, their economic lifespan significantly exceeds their technical lifespan.

CHAPTER 2
SIX FACTORS DETERMINE LIFESPAN

The lifespan of a manipulator is not a matter of chance. Six factors interact and determine its economic viability:

01 Construction

High-quality materials, robust construction, and well-engineered mechanics form the foundation. Welds, bearings, and the supporting structure must be designed for continuous operation.

02 Interpretation

The load frequency and operating profile must be appropriate for the design. An undersized manipulator will wear out faster, while an oversized one is uneconomical.

03 Maintenance

Regular maintenance extends the service life by years. Wear parts are replaced before failure, and critical areas are inspected.

04 UVV inspection

The annual accident prevention inspection is mandatory and detects safety-relevant signs of wear before they lead to failure.

05 Operating Practice

Trained personnel use the manipulator within its specifications. Overloading, incorrect operation, and improvisation reduce its lifespan.

06 Spare parts supply

A manipulator only lasts as long as the manufacturer supplies replacement parts. Zeilhofer guarantees the supply for 10 years after delivery.

CHAPTER 3
CONSTRUCTION AND MATERIAL QUALITY

The lifespan is determined in the design office, not in the service department. High-quality materials, well-thought-out load paths, and durable bearings are the foundation for 15 to 25 years of operation.

The rope manipulator with suction or clamping device lifts boxes almost weightlessly thanks to its counterweight system. The hand-operated controls adapt to the position of each box, and the double-rope technology keeps the load securely in place, even during movement.

QUALITY FEATURES

  • High-quality steel constructions, precisely manufactured

  • Low-maintenance bearings with a long service life

  • Tested welds according to EN standards

  • Corrosion protection through powder coating

RISK FACTORS OF INFERIOR CONSTRUCTION TYPES

  • Inadequately dimensioned structural components

  • Plastic bearings with short service life

  • Insufficiently tested weld joints

  • Lack of corrosion protection, especially in humid environments

Zeilhofer Handling Technology designs all manipulators in-house according to the requirements of the respective industry. Production takes place at the Holzkirchen site, certified according to ISO 9001 and TISAX Level 2 with prototype protection.

CHAPTER 4
MAINTENANCE AND SERVICE

Regular maintenance extends the service life by years. Three service levels work together:

LEVEL 01 · DAILY

Visual inspection by the operating personnel

Before the shift begins, ropes, grabs, hoses, and safety devices are checked. Any irregularities are documented and reported.

LEVEL 03 · ANNUALLY

Visual inspection by the operating personnel

Full service including replacement of wear parts, functional testing of all components and documentation for the UVV inspection.

LEVEL 02 · SEMI-ANNUALLY

Inspection by qualified personnel

Bearings, guides, joints and drives are inspected in detail. Wear parts are replaced as needed, and lubrication points are topped up.

OPTIONAL · MAINTENANCE CONTRACT

Fixed intervals and fast response times

Maintenance contracts ensure predictable service costs, priority response to malfunctions, and long-term availability. Available for all manipulators from Zeilhofer.

CHAPTER 5
UVV TESTING AND SERVICE

The annual safety inspection according to DGUV Regulation 54 is mandatory for all lifting aids. It is more than just a required procedure: it detects safety-relevant signs of wear before they lead to failure.

DUTY:

DGUV Regulation 54

The UVV inspection must be carried out annually by a qualified person. It includes a visual, functional and load test as well as a check of all safety devices.

The inspection certificate is a prerequisite for continued operation. Without a valid accident prevention regulations (UVV) inspection, insurance coverage is void, and business liability insurance is at risk.

SERVICE:

ZEILHOFER AS AN INSPECTION SERVICE PROVIDER

Zeilhofer Handling Technology offers UVV testing as a service, even for manipulators not manufactured in-house. The testing is carried out by qualified personnel and documented in a detailed report.

Any issues are resolved directly on site, if possible. Major repairs are scheduled promptly to minimize downtime.

CHAPTER 6
COMPLETE OVERHAUL: SECOND LIFE INSTEAD OF NEW PURCHASE

After 10 to 15 years of intensive use, a complete overhaul is often the more economical choice than buying a new one. It extends the lifespan by another 10 to 15 years at significantly lower costs.

Zeilhofer overhauls its own systems at its factory in Holzkirchen. The manipulator is completely disassembled, worn parts are replaced, critical components are inspected and renewed if necessary. After the overhaul, the system is returned in like-new condition, including an updated safety inspection.
