Retrofitting a Manipulator: When Retrofit Beats a New Purchase

An existing lifting aid or an aging manipulator does not have to be replaced just because the task has changed. Often the existing system can be retrofitted: a new gripper, new controls, more load capacity or an additional degree of freedom. This article shows when a retrofit pays off, what is technically possible and what to watch for regarding safety and inspection.

What does retrofit mean in handling technology?

Retrofit means modernizing an existing system instead of procuring a completely new one. With manipulators, lift axes and lifting aids this typically concerns three levels: the mechanics (arm, bearings, guide), the load attachment (gripper, fixture) and the controls (valves, joystick, sensors). Each level can be renewed individually or in combination.


The advantage is obvious: the load-bearing base structure, foundation and installation remain in place. This saves time, cost and downtime compared to a new system and can often be implemented within a few days.


Retrofitting a manipulator: when it pays off

A retrofit is usually more economical than a new purchase in these cases:


  • Changed component geometry: a new gripper or an adapted fixture is often enough to handle different parts. How custom solutions are created is shown in the article Custom grippers and fixtures.

  • Higher cycle rate or precision: modernized controls with a sensitive joystick improve ergonomics and cycle reliability.

  • More load capacity: within limits, capacity can be increased by adapting the drive and load attachment.

  • Aging: wear parts, seals and valves are renewed, and the system runs process-reliably again.

Mechanics, gripper or controls: what can be renewed?


Load attachment and gripper

The gripper is the most frequently retrofitted component. Whether clamping, form-fit, magnetic or vacuum gripper: the attachment is designed for the new geometry and swapped via a quick-change coupling. This way a manipulator handles several component variants without touching the base system.


Controls and operation

Electro-pneumatic controls, programmable displays and ergonomic control handles can be retrofitted. This increases precision and noticeably reduces the operating force. Fundamentals on the drive and the choice between pneumatic and electric are explained in the guide Pneumatic or electric drive.


Mechanics and load structure

Bearings, guides and joints are overhauled, and the working radius is adjusted if needed. With the ZH90 lift axis, for example, the load attachment can be converted for new applications. An articulated manipulator can also be mechanically extended, for instance by an additional degree of freedom.


Safety and inspection after the conversion

Important: any substantial change to a lifting aid may require a renewed risk assessment and inspection. After a retrofit, the system is inspected again according to the applicable regulations before it goes into operation. Retrofit or new system: the decision

As a rule of thumb: if the base structure stays intact and mainly the task changes, a retrofit is usually the more economical choice. If the mechanics are at the end of their service life or requirements increase significantly, a new system is worthwhile.
