How Many kg May You Lift? Limits and the Key Indicator Method

How many kg may you lift? In Germany there is no rigid kilogram limit. The decisive rule is the German Load Handling Regulation (LasthandhabV), which requires a risk assessment using the Key Indicator Method for manual lifting and carrying. As a rough orientation: from around 25 kg for men and 15 kg for women, the risk increases significantly. What matters in the end, however, are frequency, body posture and gripping conditions.


This article explains the legal basis, how a risk assessment is carried out, what employers are specifically required to do, and when a technical lifting aid pays off.

Is there a legal weight limit for lifting?

A fixed legal upper limit in kilograms does not exist in Germany. The LasthandhabV implements EU Directive 90/269/EEC and obliges employers to avoid manual load handling that poses a risk to employees, or to minimise that risk. If lifting cannot be avoided, a risk assessment is mandatory. The permissible load therefore always depends on the specific workplace, not on a blanket figure.


Why weight alone isn't the deciding factor

A single kilogram figure says little about the actual physical load. The annex to the LasthandhabV lists several factors that must be considered together:


  • Load weight: height of the load and distribution of the weight

  • Body posture: bending, twisting, overhead work, reach when gripping

  • Frequency and duration: number of lifts per shift, duration of the task

  • Working conditions: how easy the load is to grip, space constraints, floor conditions

The Key Indicator Method: how the risk is assessed

The Key Indicator Method (KIM), developed by the German Federal Institute for Occupational Safety and Health (BAuA), is the recognised procedure for combining the factors from the annex into an overall assessment. The evaluation runs in four steps:


  • Time rating: record frequency and duration of lifts per shift

  • Load weight: assess weight in relation to sex and task

  • Body posture: assess posture when picking up, holding and setting down the load

  • Working conditions: factor in gripping conditions, space constraints and environment


These four factors produce a score that is classified into risk ranges from low to high. A high score means: action is required, often in the form of a technical lifting aid.


Avoid, minimise or ignore? Three ways forward

A business generally has three ways to deal with hazardous manual load handling, each with very different consequences.


Doing nothing costs no investment up front, but breaches the duty to avoid such handling under Section 2(1) of the LasthandhabV. The consequences show up in the medium term: higher sick leave, musculoskeletal disorders as the leading cause of lost working days, declining takt reliability, and, in the worst case, liability risk with the employers' liability insurance association.


Organisational measures such as job rotation, additional breaks or two-person lifting reduce the strain to some extent. They require no investment, but permanently demand more staff per task and don't solve the underlying problem, the strain remains at every single lift.

Mechanical equipment is the measure the LasthandhabV itself names first under Section 2(1): the employer should use suitable equipment, in particular mechanical devices, to avoid the handling in the first place. A lifting aid takes on the full weight, so the operator guides the load with almost no effort.


How a risk assessment under the LasthandhabV works

If manual lifting cannot be fully avoided, Section 2(2) of the LasthandhabV requires a documented assessment of the working conditions. In practice, this breaks down into five steps:


  • Record the tasks: which lifting and carrying tasks occur at the workplace, and how often per shift?

  • Assess against the annex and the Key Indicator Method: evaluate load weight, posture, frequency and working conditions

  • Determine the risk score: classify as low, medium or high

  • Derive measures: for medium or high risk, define technical or organisational measures

  • Document and instruct: record the assessment in writing, inform employees on correct manual handling under Section 4


Reference values: what counts as a heavy load?

As a practical benchmark for occasional lifting, around 25 kg for men and 15 kg for women is the threshold above which a closer assessment is advisable. These figures are not statutory limits, they are experience values from the Key Indicator Method and the guidance issued by the employers' liability insurance associations. With frequent lifting, unfavourable posture or restricted gripping conditions, the critical value drops significantly, anyone lifting several times per minute or moving loads above shoulder height reaches the critical range at much lower weights.

If the critical load is regularly exceeded, musculoskeletal disorders become a risk, one of the leading causes of lost working days in production. Technical lifting aids measurably reduce physical strain, reduce awkward postures, and at the same time improve takt reliability and throughput. Investments typically pay for themselves within 12 to 24 months through lower sick leave, fewer staff absences, higher productivity and fewer component damages.
